An armored vehicle is not a one-time purchase that maintains its protection indefinitely. Like all vehicles, it requires regular maintenance — and because of the added weight, specialized components, and the critical nature of what it protects against, the consequences of neglected maintenance are more serious than with a standard vehicle.
This guide covers what needs to be maintained, how often, and what the real risks are if maintenance is skipped or delayed.
Why Armored Vehicles Require More Maintenance Than Standard Vehicles
Armor adds 300 to 800 kilograms to a vehicle. That weight is constant — it stresses the suspension, brakes, tires, hinges, and engine cooling every kilometer the vehicle is driven. Standard vehicle service intervals are designed for standard vehicle weight.
An armored vehicle running on standard service intervals will develop mechanical problems faster than the service schedule accounts for. Brake wear accelerates. Suspension components fatigue sooner. Tires wear unevenly under the extra load.
Beyond the mechanical components, the armoring system itself degrades over time. Ballistic glass delamination, door seal failure, hinge wear, and panel integrity are all maintenance items that a standard vehicle workshop cannot assess — but that directly affect the vehicle's protection capability.
Ballistic Glass — The Most Critical Maintenance Item
Ballistic glass is a laminated composite. Its layers are bonded with interlayers that maintain the glass's ability to absorb and distribute impact energy. Over time, those interlayers can separate — this is delamination — particularly in Pakistan's climate where heat and humidity accelerate the process.
Delaminated glass looks different from the outside:
- Visible clouding, hazing, or milky appearance between layers
- Small bubbles or patterns visible when light hits the glass at an angle
- Edge lifting — the seal between the glass and the frame starts to separate
- Discoloration — yellowish tint developing in older glass
A delaminated panel provides significantly reduced protection. In severe cases, it provides no ballistic protection at all despite looking like armored glass from a distance.
Glass should be inspected:
- Quarterly — visual inspection by the driver or security team
- Annually — detailed inspection by a specialist
- After any impact event — even a minor impact (stone chip, minor collision) should trigger an inspection because the impact may have initiated delamination not visible from the surface
If delamination is found, the glass panel must be replaced. There is no repair for delaminated ballistic glass.
Door Hinges and Seals — The Most Commonly Neglected Items
Armored doors are heavy — sometimes 80 to 150 kilograms each. Standard door hinges are not designed for this weight. Even with upgraded hinges, the constant loading creates wear over time.
Signs of hinge wear:
- Door begins to sag — the gap between door and frame becomes uneven, wider at the bottom
- Door is difficult to open or requires more force to close
- The door "drops" when opened — swings down rather than swinging level
- Squeaking or grinding from the hinge area
Why this matters for protection: A sagging door creates a gap between the door edge and the frame. That gap is a weakness in the protection envelope. A threat that enters through a door gap bypasses the armored panel entirely.
Hinge inspection should happen every 10,000 km or every six months, whichever comes first. In high-use vehicles — executive daily drivers — more frequently.
Door seals should also be checked. The rubber seal around each door keeps water, dust, and blast effects out of the cabin. Degraded seals reduce comfort and can compromise cabin integrity.
Suspension — The Armored Vehicle's Most Stressed System
The factory suspension on any standard SUV is designed for the vehicle's original weight. Armor adds hundreds of kilograms permanently. Over time, springs lose their rate, dampers lose their performance, and bushings wear faster.
Symptoms of suspension problems in an armored vehicle:
- Vehicle sits noticeably lower than when new — especially the rear
- Excessive body roll when cornering
- Bouncing or wallowing on uneven road surfaces
- Uneven tire wear — usually more rapid on the inner edges
- Steering that feels vague or requires more correction than before
Neglected suspension in an armored vehicle creates two problems. First, handling deteriorates — the vehicle becomes less responsive in an emergency. Second, other components wear faster — tires, wheel bearings, and brake components all work harder when suspension is compromised.
Service interval: Suspension should be checked every 5,000–7,500 km in Pakistan's road conditions. Urban driving with frequent speed bumps and potholes is particularly hard on suspension.
Brakes — Cannot Be Deferred
A standard Toyota Land Cruiser weighs approximately 2,500 kg. With B6 armoring, that rises to 3,000–3,200 kg or more. Stopping that weight requires significantly more from the braking system than the factory specification anticipated.
Brake wear in armored vehicles is faster than in standard vehicles. Brake pads need replacement more often. Rotors wear faster. Brake fluid absorbs moisture more quickly under the thermal load of heavy braking.
Warning signs:
- Longer stopping distances than expected
- Brake pedal feels soft or spongy
- Squealing or grinding noise during braking
- Vehicle pulls to one side when braking
- Visible rotor wear or scoring
Do not defer brake maintenance in an armored vehicle. If the vehicle needs to escape a threat and the brakes are degraded, stopping performance is reduced at exactly the moment it matters most.
Brake inspection should happen every service interval — not just when symptoms appear.
Run-Flat Tires — Invisible Degradation
Run-flat tires allow the vehicle to continue moving after tire damage. They do this through reinforced sidewalls that can bear the vehicle's weight even when the tire has no air pressure.
The problem is that run-flat systems degrade without obvious external signs. The reinforced sidewalls can develop internal cracks, delamination between the rubber layers, or loss of structural integrity — and the tire can still look fine from the outside.
A run-flat tire that has degraded internally may fail when needed — at the exact moment a tire is damaged and the driver needs to drive away from a threat.
Maintenance requirements:
- Inspect run-flat tires every 10,000 km
- Replace according to the manufacturer's specification — not just when they look worn
- If a run-flat has been run in zero-pressure mode (i.e., used after a puncture), inspect it immediately and replace if indicated by the manufacturer's guidelines
- Check that the tires fitted are actually rated for the armored vehicle's weight — standard run-flats may not be rated for the additional armor load
Engine and Cooling
The engine works harder in an armored vehicle because it is moving more weight. In Pakistan's climate — particularly in summer, with temperatures regularly above 40°C in Karachi and central Punjab — engine cooling is under significant additional stress.
Coolant levels, hose condition, radiator condition, and thermostat function should be checked at every service. Overheating in an armored vehicle is both a mechanical problem and a security problem — a vehicle that breaks down is a vehicle that cannot move away from a threat.

Who Should Maintain Your Armored Vehicle
Standard mechanical maintenance — oil, filters, cooling, gearbox — can be handled at any reputable workshop familiar with the base vehicle platform. For Toyota-based vehicles (Land Cruiser, Prado, Revo), any competent Toyota workshop can handle the mechanical side.
Armoring-specific maintenance — glass inspection, hinge condition, panel integrity, run-flat assessment — requires specialist knowledge. Not every workshop can assess ballistic glass delamination or correctly diagnose whether a door hinge is creating a gap in the protection envelope.
